UAS Development

Falcon Aerospace’s UAS Development Service is designed for rapid development of both traditional and highly customized, non-traditional Unmanned Aerial Systems. Our process accelerates your path from concept to flight while maintaining flexibility for unique vehicle designs and mission requirements. Our tools get you started as early in the development cycle as possible, getting a head start on control law development, vehicle design, and pilot training.

Aerodynamics and Flight Simulation:

Based on your vehicle specifications and available data, Falcon Aerospace can generate an initial low-fidelity aerodynamic model using our internal modeling tools and configure a custom flight simulator within MAVRIK. This simulator is tailored to your platform, mission profile, and testing objectives, enabling early evaluation of control laws, sensor fusion algorithms, configuration changes, and flight behavior under realistic simulation conditions.

As higher-fidelity information becomes available, such as CFD results, wind-tunnel data, flight-test data, or refined mass properties, these models can be incorporated into the simulation environment. This allows the simulator to evolve with the vehicle, serving as both a rapid development tool during early design and a high-fidelity testing and training environment as the design matures.

In addition to supporting the initial design sprint, MAVRIK enables fast evaluation of design modifications and operational changes. This can include new payload configurations, system failures, altered vehicle geometry, updated control effectors, or different mission scenarios. By testing these changes in simulation first, uncertainty can be reduced before committing to hardware changes or flight testing.

Vehicle Design Consultation:

Falcon Aerospace can also provide technical review and consultation for your vehicle design. Our team can evaluate the aircraft from multiple perspectives, including aerodynamics, simulation readiness, flight-control integration, hardware implementation, and pilot operability.

This review can help identify potential design risks early, such as stability concerns, control authority limitations, sensor placement issues, actuator constraints, packaging challenges, launch and recovery considerations, or operational issues that may affect flight testing. By combining aerodynamic, simulation, hardware, and flight-test experience, Falcon Aerospace can provide practical recommendations to improve vehicle performance, reliability, and test readiness.

Flight Controller and Hardware Integration:

Falcon Aerospace provides integration and testing support for flight hardware, including hardware-in-the-loop and software-in-the-loop workflows. These tools help bridge the gap between simulation and real-world flight by allowing flight controllers, onboard systems, and control algorithms to be evaluated in a realistic closed-loop environment before flight testing.

Our team can assist with the integration of Falcon Aerospace flight-control solutions as well as established autopilot platforms such as PX4 and ArduPilot. Through supported communication interfaces, including MAVLink, MAVRIK can connect with flight controllers, ground stations, onboard hardware, and external systems to support simulation, validation, and test preparation.

Custom Ground Control Station

Falcon Aerospace can develop custom ground control station interfaces tailored to your vehicle, mission profile, and flight-test objectives. These interfaces can provide real-time telemetry visualization, system status monitoring, command and control, redundant data logging, and post-flight review tools in a layout designed around your specific operation.

Custom ground control tools can support live flight operations, simulation testing, hardware-in-the-loop testing, and flight log replay. Depending on the application, the system can be configured to communicate through UDP, Serial, MAVLink, or custom message protocols. Falcon Ground Control can also be integrated with Unreal Engine 5 visualization to provide synchronized video, custom camera views, heads-up displays, and immersive mission visualization.

Flight Testing Support

Falcon Aerospace helps reduce flight-test risk by validating vehicle behavior, control laws, hardware interfaces, and operational procedures before the vehicle leaves the ground. However, experimental flight testing still requires careful planning, disciplined execution, and experienced operators.

Our team includes experienced UAS pilots with flight-test experience on experimental vehicles. We can support customers with simulation-to-flight validation, tailored pre-flight and post-flight procedures, controller testing checklists, ground operation checklists, flight-test planning, and post-flight analysis.

When appropriate, Falcon Aerospace can also perform flight tests on behalf of the customer. This may include testing the full vehicle platform, evaluating a subsystem, validating a control approach, or supporting incremental flight-test campaigns.

Development Support:

Throughout the development process, Falcon Aerospace provides direct one-on-one support from our aerospace, simulation, and flight-testing team. Our goal is to help customers move efficiently from conceptual design to simulation, hardware integration, and successful flight testing.

This hands-on support allows teams to address technical challenges quickly, refine vehicle models as new data becomes available, and make informed design decisions throughout the development process.

For clients seeking a truly immersive simulation experience, Falcon Aerospace offers custom Unreal Engine 5 visualization development. Our team creates tailored simulation environments that accurately represent your vehicle, mission profile, and operational conditions—complete with open-world, high-fidelity terrains that can replicate locations from anywhere on the globe. This includes the integration of your custom vehicle. Advanced features such as adjustable camera views, HUDs, and custom animations can be integrated to enhance both realism and functionality. Whether you need a precise test environment for control law validation, pilot training, or a visually compelling presentation tool for stakeholders, our UE5 customization services deliver a seamless blend of engineering precision and cinematic quality.

  • Each user will receive a basic, default Unreal Engine 5 graphics executable, delivering high-quality visuals for simulation environments. This visualizer is fully compatible with MAVRIK or any UDP enabled device. The base version includes various standard vehicle platforms for visualization, while advanced customization options—such as custom vehicle models, camera views, weather effects, HUDs, and more—are available as an additional service.

  • While Unreal Engine offers high-fidelity visuals, it can be resource-intensive. For users running simulations on lower-spec machines, we provide a lightweight wireframe visualizer that delivers clear and efficient simulation visualization without the performance demands of UE5.
